I've recently flown with ryanair and easyjet and on both occasions i was asked 'the rough weight' of my bike bag at check-in on both airlines, had it full with clothes, helmet, shoes etc, it wasn't weighed once!

Pretty sure mines always weighed at the oversized luggage bit.
I don't think the baggage handlers would appreciate oversights like this.

Max weight on easyJet is 32kg.
    Ryanair is 30kg.
  • Yeah 32kg is a big allowance. I'm toying with getting a large as possible box from the LBS, and filling it with what I need and also my cabin luggage bag- heavy non banned items in the cabin bag (no weight restriction Easyjet) and bulky light stuff in the box. Then weigh the box and see what allowance is left and what space is left. Then either get more cardboard sheets and thicken up the sides to protect the bike, maybe chuck in the bodyboard and fins....!!
Had this idea but could be a step too far- Potentially you could line the box with 6mm 8x4 ply sheet, cut in 2 gives 2 bits 1.22m x 1.22m....these cut to fit inside the box and screwed together at the corners with short bits of 2x4 studding would be superb protection... (though at 11kg (+cardboard box+bike+ clothes kit) a fair chunk of the allowance, and maybe getting close to the 32kg may draw attention from the handlers... and unless totally protected and secure then friction/movement could damage the bike paintwork etc)
  • Recently came back from Spain, my bike box was opened on both journeys after going through the x-ray machine and sniffer dogs. Just had a few tools and some sealant in there. Make sure you fix everything down.
I'm sorry you don't believe in miracles
  • Do they open the box with you present or once it's been weighed and sent behind the back on the conveyor at the "awkward luggage aisle" (used to that with rucksacks). Sniffer dogs are probably for pro riders....

They will open the box up anywhere without you. Personally I only put soft stuff in there or a few essential tools separated securely from the frame.

You're reinventing the bike box but it's working well already. Yours would stand out and much more likely to be opened for security with no guarantee that stuff will be put back properly.

    Yup.....
