can't you just knock the star nut through and get a new one fitted and kindly ask for a new bolt, would be much easier.

why drill it? starnut? you should be able to just unscrew it if the head has just come of. if you cant hold it with fingers or pliers try running the drill in reverse.

I'm pretty sure that you need to hit something with a large hammer to cure this. [:D]

Erm, your headset shouldn't be tensioned quite that much, surely?

Alloy bolt? [V] Surely a steel one would just rip the starnut out?

Hammer and a piece of copper pipe just slightly wider then the bolt hole, is generaly what I use. For the love of god make sure you tap it in streight!

well then - you're a co<s></s>ck, aren't you?
if you'd overtightened it THAT much, your fork would have been hard to turn! that bolt is only supposed to pre-load the headset bearings - not to be cranked down upon (that's the job of the stem bolts)
you should be able to feel the forks swing from side to side freely without any fore/aft movement.
(i bet you're one of the people who also crack his plastic MBUK top cap?)
ah well - hopefully, you've learned a lesson in all of this...
