Chain issues

I bought a new Shimano CN-HG53 9 speed chain for my bike a few weeks ago. This to go on a (new) SRAM PG970 9 speed MTB cassette. Shimano cranks 22/32/42 (I replaced the middle cog at the same time as the chain). I also swapped out the tension pulleys on the shifter as they were very worn - I had to pull them off my road bike as everywhere was out of stock.


Since installing, the chain has broken twice, both under minimal load (faulty installation?). Looking at the chain now it seems to "bulge", i.e. the outer plates of the wider links are curved like they weren't quite wide enough for some of my cogs and were being pushed apart, although clearly since the narrow links haven't been "widened" this isn't the cause. Is this normal?? I can't remember what it looked like new.

It's done a couple of hundred km up and down steep hills since without breaking again, but yesterday I started getting clicking noises from it under load.

I've examined the chain carefully and there's no stiff links, or other damage that I can see.

Not sure what to do - I could swap the chain out - I've got another cheaper quality new chain I could install.

    I was wrong - the noise isn't the chain.
    I'd noticed it under load, and on the trail crank speed hadn't seem connected, but on a ride into town today, it's definitely crank speed related - i.e. dropping into a lower gear but doing the same speed and the click is much more frequent.

    Bottom bracket bearings?

    If so that'll be fun - had a go at getting it out a year back and gave up.

    Are you sure the chain isn't catching on the next cog on the cassette due to the rear Derailleur not being aligned properly?

    If it was the chain catching on the cog, it would surely be connected to either chain speed, or rear wheel speed.
