Took me ages lol sure it could be done quickly and cheaply by laser cut
I got myself a 2kg sub zero suitcase now so at least i can take some underpants and shorts0 -

Super suggestion there. What is the physical dimension of the bag like that ?
Did you consider putting cutouts on the outside for the wheels or conclude that was too risky ?0 -
Due to the width of the rear drop outs it means I used total of four slabs of polystyrene.
Most of the frame was cut out to dept of just the inner slabs but at wider part of frame, reardropout and forks, oh and bars, had togo almost through all of the polyrtyrene.
So with this thickneddit was not possible to do simila cut out for wheels unfprtunately. This just fits in the soft bag and enough room to fit the wheels in the side pockets, shame really.
The bike bag is standard size,not measured it, it is planet X bag was £50 so with cost of all the bits and tape comes to about £100 but important this is weight for me.0 -

When I was a lad, I am sure I can recall making a polystyrene cutter with a 9V battery and a copper wire strung between a couple of lollypop sticks - the idea being that the battery heated the wire just enough to cut polystyrene, but I am not sure if I remember that correctly.0
