If it weighs less than 20kg, then feel free to take a piece of the Berlin Wall with you.

Have a look on the Condor cycles website. Find their blog for June 2010 and they have a guide on a good way to pack.

the rules when I have read them usually say that nothing except the bike may go in the bike bag. So I usually stretch that to the pump and underseat bag and its contents; and i chuck in the parcel tape and use useful things like socks in plastic bags to protect parts .

protect the chainwheel with strong cardboard unless you are keen to aquire the skill of reshaping it by beating it with a rock.
and remove the rear mech and tape it to the chainstay
and take an old bike, not your newest most expensive one.

When we did Limoges-Liverpool with Ryanair we all paid the 32kg surplus and put everything in the cartons, panniers, cycle shoes, helmets, the lot. I even put in a floor pump and big pedal spanner that stayed with the cartons in Liverpool. I was th only one that protected his frame with pipelagging, the others didn't bother. Don't look at the baggage handling if you don't want a fright but it all went off fine. Just the one bag per person, the big one with the sporting goods supplement. Our boxes came out at 26-28kgs each.
I will post photos if it helps.

I was asked to remove waterbottles from a sealed up bag, for inspection.

Coming back through Liverpool there were several bottles of beer in our bike boxes. The guy on the oversize scanner showed them to us!! Didn't cause any problems though. The only thing that did cause a problem was that one box had not been cut down to go in the scanner, matter of about 3 inches. It had to be opened up and scanned separately which xas a bit inconvenient since the gaffer tape was in one of the other boxes that had already gone through.
At Limoges there isn't any automated scanning for oversize boxes. Everyone fly through Limoges, its much easier!!

Here are a few photos from reassembling in Liverpool airport, the carousel is just behind!

The last picture shows the boxes folded for transport. We only had 3kms to do like this but two of the group had previuosly done 50kms with boxes when they had to go to pick them up in Hungary. Not much fun in a high wind. One of the boxes was on its fourth tour (8th flight on the return, it was going to be its last!)
