strange noise from rear end of bike

just recently (3 weeks or so) i've started encountering a bit of noise from the rear mech, chain, cassette or hub
i have a rockhopper expert 2009 with standard wheels/hubs, xt cassette, xt shadow rear mech, sram pc971 chain & slx crank - all of these were changed within 2 weeks of each other and no more than 4 months old so its safe to eliminate wear i think.
the noise i can best describe as the rear end trying to change gear (when no change is being made) - but really quite loud and clunky, and the feel on the front via the chain is like a really dry struggling change. But nothing seems to move!! (Apart from the chain round the rear cogs as you'd expect) However, limit screws are set up correctly on rear mech and the gear changes are sweet between the range of gears, so indexings seems good. This only seems to happen when in smallest cog at front and rear (i've not experienced any other gears yet) Almost like its struggling to get going!!
The cassette on the old bike was 12-34, new cassette is 11-32 - chain length measured via old length.
The only thing i think could be the cause of this is the chain maybe to long? Or the hub isn't engaging correctly in this gear - but i cannot see why it wouldnt do this in other gears?
It doesnt happen often, but its enough to annoy me when it does!
Incidentally, it only happens on a very slight incline when i leave work - could it be wrong gear? It doesnt happen or hasn't happened when bike in stand being adjusted or cleaned etc
