has the actual allen screw popped out?? if so thats your problem, if you still cant figure it out take it to your local bike shop and get them to have a look

  • If its just the rod going in to the piston that has come out and the leaver just flops down It will most likely be the small copper retaining washer. They cost next to nothing and you can get it and the retaining clip for less than a pint.

I suspect the push rod has burst through the retaining washer, which is behind the circlip, the same thing happened to a mate's brakes (Quad QHD1) which use a similar set up on the push rod.

You can do a temporary repair by removing the circlip & reshaping the washer, but this does weaken the washer & should only be temporary.

Ideally you should replace the washer.

Also loosen the bolts a little on the handlebar clamps so that the lever, in the event of an off, will move rather than get damaged. a dab of threadlock on the thread of the bar clamp bolts will stop the from loosening more when you ride (Hayes levers can come loose quite easily)

Yeah same thing happened on mine on my first proper off-road ride on a new bike, the push rod got forced out of its socket and broke the retaining clip and mangled the washer in the process (well me trying to bodge a trail repair probably mangled the washer :p ). My LBS managed to get a new lever on warranty which saved me a lot of hassle, otherwise to get the proper Hayes part I think I'd have needed to buy the entire master cylinder rebuild kit or something. As others have said though you can probably easily bodge it with generic parts.
  • thanks guys i will probably take it to my local bike store but if they say they dont no i will follow your advice !!! cheers btw where can i get them washer things from?????? and would the break need re-bleeding?
