I have a near new 11-40 set up on my bike and tomorrow will be fitting an 11-46 XT cassette, same 11 speed groupset just bigger cassette.

Will I need a new chain or to atleast fit some links to the current one?

Thanks

You should expect to add two pairs of links (maybe 1) if it was sized correctly before.

46-40 is 6 teeth, the wrap is about 180 degrees so that's 3 teeth, so if the chain was just big enough before 2 pairs of links, if it had over a link overlap before adding a pair of links then it may be OK on one pair.
